At MedFac Orthotics, much of the work we do happens behind the scenes. In this series, we’re shining a light on some of the unsung heroes of our manufacturing process, the skilled individuals whose expertise and craftsmanship bring our custom orthoses to life.
Across our sites in Wellingborough and Aldershot with Halo Medical, and in Lewes with Florence Paediatrics, our teams combine technical precision with practical knowledge to produce some of the highest-quality, custom-made orthoses available.
Today, we’re highlighting Victoria, our cast modeller, who specialises in bespoke and complex footwear. The role of a cast modeller is highly specialised, requiring exceptional accuracy, creativity, and technical expertise across multiple materials and techniques.
The Role of a Cast Modeller

Casting is a critical stage in the custom footwear process. This is where a patient’s cast or impression is transformed into a functional last, the foundation on which the final footwear is built. The work is meticulous and closely resembles sculpting.
Once Victoria receives the prescription and cast from the orthotist, she fills, cures, and carefully smooths it. She then builds out the toe shape using cork, considering not only anatomical accuracy, but also how the final shape will affect comfort, function, and long-term wear for the patient.
Each completed last is retained for up to five years, allowing Halo to reproduce footwear if needed, provided there have been no clinical changes. This ensures consistency and efficiency for both clinicians and patients.
Real Impact: Crafting Life-Changing Footwear
One project Victoria is particularly proud of involved a child who had never been able to walk. Working alongside her father, who trained her and passed down his expertise, she developed bespoke forefoot fillers that enabled the creation of the child’s boots. Once fitted, the clinic confirmed that the footwear was successful, and the child was able to walk for the first time.
